Try unplugging the on/off switch and then kick it over to see if you get spark.

check the ground for the coil, it sounds like a loose connection somewhere in the wiring.

The single wire from the stator has a dual receptacle plug, one wire from the coil is plugged in there, and the one wire from the on/off switch plugs into there also, corrrect?

Try connecting a test light clip to a good ground on the frame, stick the probe into the plug coming from the stator, remove the spark plug, and kick the bike over to see if you're getting spark from the stator itself, possibly the stator is going bad, or your points setting may be off a little(?)

If you're getting a nice fat blue spark, then your points are adjusted correctly, I would now suspect it is between the coil wire plug and the spark plug boot. Try unthreading the plug boot from the coil wire, make sure you have plenty of inner plug wire exposed to contact the plug boot, and/or replace it with a new plug boot. If you plug the coil wire back in, then try the test light on the coil wire end before reinstalling the plug boot, kick the bike over, and see what you get.

Does your on/off switch feel like it's got nice crisp "stops" in each correct position? This flicking it on and off business makes me wonder if one or more of the internal contacts are coming adrift, but if that were the case I think it would feel sloppy when you turn it, and you'd be needing a new switch. You might try unbolting the two halves and shooting some electronics spray cleaner up inside and switching it on and off; maybe the contacts are just corroded and/or dirty...? The electronics cleaner has worked for me before. I agree with dirtbkr188 that if you have a fat blue spark some of the time, it would indicate that the problem's not in the points adjustment, but just for future reference, the quick-and-dirty method is to rotate the flywheel until, through the flywheel holes, you can see that the points are as wide open as they get. This gap should be .012-.016"; if it isn't, loosen the adjustment screw just enough to move the points to the correct gap but leave it tight enough to provide a little friction so you don't lose your setting. Once you retighten, check the gap again, and shoot some more spray cleaner in there and maybe even wipe a business card between the contacts to make sure they're clean. |
